Incremental Sheet Forming (ISF) is gaining importance sheet metal forming, which satisfies the requirement of customized as well as low volume production with low cost. Single Point Incremental Forming (SPIF) is the simplest variants of ISF wherein a single tool is used to deform the clamped sheet in small incremental steps. Bending at the component opening affects the geometric as well as dimensional accuracy of components in this type of configuration. To reduce unavoidable bending during SPIF and to increase the product complexity, variants with fixed full partial pattern are developed and this variant is known as Two Point Incremental Forming (TPIF). Double Sided Incremental Forming (DSIF) is the newest variant that uses two independently controlled tools (one of them to form the component and another to provide local support on the other side). DSIF provides further flexibility to the process as features on both the sides of initial plane of the sheet can be formed. Here, the deforming and supporting roles of each tool will keep changing depending on the geometry. This configuration enhances the complexity of the components that can be formed and reduces many of the limitations associated with SPIF.

A scaled-up double sided incremental forming machine is designed and developed which has both displacement as well as force control options. An analytical methodology that uses combination of small deflection and membrane theories is proposed to predict large sheet deflections and used the same to generate compensated tool path for forming of large components. Machine tool error due to static loads (i.e., machine elements of DSIF machine) is measured and compensated for tool path to enhance the accuracy as well as support tool and sheet contact condition. Various geometries (axisymmetric, free-form asymmetric) with different component openings (maximum size 1000 mm x 1000 mm) are formed to a maximum error of 1 mm using sheet, tool and machine tool error compensated tool paths.     Abstract:

Applications: - Incremental Sheet Forming (ISF) is gaining importance because of its flexibility to form customized/low volume sheet metal parts . - Advantages of ISF are forming complex parts with simple tools, higher formability compared to conventional forming, low forming forces, less lead time and suitable for low volume production. - Has potential to use in Aerospace, Automobile (prototyping), Bio-medical, molds for low volume production and other domains where customization is necessary.
Advantages: Incremental Sheet Metal Forming (ISMF) has demonstrated its great potential to form complex three-dimensional parts without using component specific tools against the conventional stamping operation. Forming components without component specific tooling in ISMF provides a competitive alternative for economically and effectively fabricating low-volume functional sheet metal products and hence, it offers a valid manufacturing process to match the need of mass customization, which is regarded as the future of manufacturing.
